How to Choose a Hand Pallet Truck: Capacity, Wheels and Fork Size

How to Choose a Hand Pallet Truck: Capacity, Wheels and Fork Size
22 October 2026 StackPro Industries 6 min read

The hand pallet truck is the most used machine in almost every warehouse, and the one people think least about before buying. Choose wrong and you get a truck that will not enter your pallets, damages your floor, or struggles with your loads. Choose right and it works quietly for years.

Here is what actually matters.

1. Capacity: Match the Heaviest Pallet, Not the Average

Standard options are 2, 2.5, 3 and 5 ton.

  • 2 to 2.5 ton — suits most warehouses, retail back-stores and general factory use
  • 3 ton — for dense loads: steel, tiles, liquids, paper reams, chemicals in drums
  • 5 ton — for steel stockists, foundries and engineering units handling very heavy palletised material

Rate it for your heaviest pallet, not your usual one. A truck constantly worked at its limit wears out fast. Also remember: moving 5 tonnes by hand needs a smooth, level floor — on a rough floor it will be hard work regardless of the rating.

2. Wheels: This Decides How It Feels to Push

Wheel choice affects effort, noise and floor damage more than any other option.

  • PU (polyurethane) — quiet, easy rolling, kind to epoxy and tiled floors. The default choice for clean indoor warehouses.
  • Nylon — harder, lasts longer, rolls well on rough concrete, but noisier and can mark soft floors.
  • Iron — for oily, hot or very rough surfaces such as foundries and fabrication shops.

Also check single vs tandem load wheels. Tandem (two wheels per fork tip) spreads weight and rolls over gaps and ramps more easily; single wheels suit pallets with closed bottom boards.

3. Fork Size: Measure Your Pallets First

Standard forks are 1150 mm or 1220 mm long, with overall widths of 550 mm or 685 mm.

  • 550 mm fits narrower pallets and tighter entry points
  • 685 mm suits standard 1200 mm wide pallets and spreads the load better

Forks should run almost the full depth of the pallet. Too short and the load tips; too long and they stick out and damage goods in the next rack bay. Check your minimum fork height too — usually 85 mm — because some closed-bottom or plastic pallets need a lower entry.

4. Special Models Worth Knowing

A standard truck is not always the answer:

  • Weighing scale truck — weighs the pallet as you lift it. Saves a trip to the platform scale at every dispatch.
  • Stainless steel truck — for food, pharma, dairy, seafood and any wash-down area where a painted truck will rust.
  • Reel truck — V-shaped forks that cradle paper reels and cable drums so they cannot roll.
  • Long length truck — forks up to 2500 mm for boards, panels and two pallets at once.
  • Scissor truck — lifts to 800 mm so staff can pick and pack without bending.
  • Terrain truck — big wheels for gravel, soil and yards.

5. When You Actually Need a Stacker Instead

A pallet truck only lifts enough to clear the floor. The moment you need to place a pallet on a rack level, you need a stacker:

  • Manual hydraulic stacker — foot pump, no power, lifts to 1.6–3 m. Good for occasional lifting.
  • Semi-electric stacker — battery lifting, manual pushing. The usual middle step.
  • Fully electric stacker — powered lift and travel for frequent, all-day use.

Simple Maintenance That Doubles Its Life

  • Keep the lowering valve clean and do not slam loads down
  • Grease the wheel axles and pump linkage periodically
  • Never exceed the rated load, and keep the load centred on both forks
  • Check hydraulic oil if the fork stops holding height — usually a seal kit fixes it
  • Replace worn wheels early; worn wheels make pushing far harder
If one operator struggles to move a loaded pallet on a flat floor, the problem is almost always the wheels, not the operator.

Still Not Sure?

Tell us three things — heaviest pallet weight, pallet size and floor type — and we will recommend the right model. StackPro Industries supplies pallet trucks, stackers, scissor tables, drum handlers and dock levelers across India, along with the racking they work with.
